Im working on a project with 2 5ton systems. We are using xv80 trane furnaces with xl19i condensers and the April Air zoning package. We are zoning the upper and lower floors on both sides of the house with 2 stats and 2 zones per system. My question is how will the zones react to the variable speeds and 2cnd stage heating and cooling and how big of a bypass should be installed when 1 zone isnt calling 2 get rid of the exsess air?

I understand the bypass but with variable speed motors and 1st and 2cnd stages ramping up and down the zone boards should account for how much air is needed and how far 2 open with each stage thats being called for right or am i completly n left field?

Way out in left field. The dampers are open or closed. The furnace controls the blower speed.

if you don't have a bypass, you'll overpressurize the duct, and put unnecessary wear on the blower motor

April aire 6504 we wanted 2 go with the trane zoning system but it was outa the budget, so should we try the system without the bypass at first and c wat happens. We've upsized the main trunk of the duct work thats feeding down stairs 2 force more air where there was a lack of.

Hard to speculate on a bypass size without seeing duct system but you may not need one. Variable speed blower should work sweet with zone system. What is the model of zone panel?
